Impact Simulation of the CFRP Structure for a GT-Car

CFRP (Carbon Fiber Reinforced Plastic) materials have been extensively used in racing cars because of its high stiffness and lightweight. Recently, car crash safety is becoming increasingly important even for racing cars. CFRP has also a merit on crash safety because it offers the freedom to set the material characteristics where needed and the needless of considering remaining length after the impact. In this analysis, a multi-layered shell material is applied to reproduce the crash characteristics of the CFRP structure. Fundamental crash test data of simple specimens are used to verify the material characteristics of CFRP, and applied to the Crash-Box of a Nissan GT500 racing car. The simulation showed good correlation with the actual test, and the final design was based on these analyses without the need of repeating impact tests.

FEM analysis on gap control mechanism in batting process of tailored blank sheets production

Recently tailored blank sheets are widely and very often applied to car body's panels in order to reduce weight and number of automobile parts. The tailored blank sheets are produced by welding more than two metal sheets. The gap between edges of blank sheets before laser welding should be controlled for obtaining good quality tailored blank sheets. Therefore control of gap within 0.1mm between batting two blank sheets for production is one of main subjects for producing tailored blank sheets. This report presents not only a new mechanism on gap control but also a development of Finite Element Method (FEM) analysis for prediction of gap. The new mechanism has been applied successfully to produce good quality tailored blank sheets. The gap prediction simulation can reduce the time for gap control apparatus design.

A New Method of Stress Calculation in Spot Welded Joint and Its Application to Fatigue Life Prediction of Actual Vehicle

A method of fatigue life prediction of spot welded joint under multi-axial loads has been developed by fatigue life estimation working groups in the committee on fatigue strength and structural reliability of JSAE. This method is based on the concept of nominal structural stress ( σ ns) proposed by Radaj and Rupp, and improved so that D value is not involved in stress calculation. The result of fatigue life estimation of actual vehicle with nominal structural stress which was calculated through newly developed method had very good correlation with the result of multi-axial loads fatigue test carried out with test piece including high strength steel.

New 440MPa High-Strength Steel for Vehicle Outer-Panel

New 440MPa class high-strength steel, which had high r-value(1.6) and elongation(38%), was applied to outer-panel for the first time in the world. In this development FEM simulation was carried out to clarify the necessary steel properties, and the production conditions in strip mill were established. 10-kg weight reduction was realized by using this steel.

A Study on the Cyclic Plastic Zone Size Method, ω*, for Digital Fatigue Life Prediction of Arc-Welded Joints

Various prediction methods have been proposed for evaluating the fatigue life of welded joints by combining finite element analysis (FEA) with an experimental database. However, to obtain more universal and accurate fatigue life predictions, it is necessary to have criteria for making integrated evaluations of the fatigue strength of welded joints. This paper presents a study that focuses on the local cyclic plastic zone size (ω*) as the criterion of fatigue strength and investigates its validity. The definition of ω* was given by the relationship between the stress state at the notch tip and the elastic strain which was defined along the strain-life fatigue curve (ε - N diagram) of a base metal. As a result of using ω*, it was found that an integrated fatigue life prediction was possible to a certain extent for notch and arc-welded joint specimens.

Fatigue life prediction for welded steel sheet structures

In this paper the fatigue life of welded steel sheet structures is predicted by using FE-Fatigue, which is one of fatigue analysis software tools on the market, and these predicted results are evaluated by reference to corresponding experimental results. Also, we try to predict these structures by using two fatigue life prediction theories established by the JSAE fatigue and reliability committee to compare prediction results. It was confirmed that spot welds fatigue life predictions agree qualitatively with corresponding experimental results and arc welds fatigue life predictions are in good agreement with corresponding experimental results in cases where the SN curve database is modified appropriately.

Crashworthiness Improvement of the Side Crash by the Work Hardening Effect of Pre-Strained High Strength Steel

In order to examine the compatibility of improvement of crashworthiness with weight saving of automobiles by using high strength steel, a combination analysis of Finite Element Method and Dynamic Mechanical Properties has been established. Material properties used in this analysis have been measured by “one bar method” high velocity tensile tests, which can examine the deformation behavior of materials at a bend crush speed range (∼55km/h). It was confirmed that the strength of steel measured by one bar method was raised remarkably after press and hydro forming of high strength steels. It was also confirmed by FEM analysis and load drop test that absorbed energy of bend crush was improved by pre-strain effect. Further, we proved that absorbed energy of bend crush was also improved by appropriate design of thickness and the ratio of bend span and plate length. These effects are applicable to respective high strength steels.

Work Hardening and Strength Analysis of Steel Structure with Special Cross Section

This paper presents the results of a strength analysis of a newly developed steel structure featuring a special cross section achieved with the hydroforming process that minimizes the influence of springback. This structure has been developed in pursuit of further weight reductions for the steel body in white. A steel tube with tensile strength of 590 MPa was fabricated in a low-pressure hydroforming operation, resulting in thicker side walls. The results of a three-point bending test showed that the bending strength of the new steel structure with thicker side walls was substantially increased. A finite element crush analysis based on the results of a forming analysis was shown to be effective in predicting the strength of the structure, including the effect of work hardening.

Numerical Analysis of Thermal Stress Distribution in Metal Substrates for Catalytic Converters

In order to quantitatively evaluate mechanical durability of metal substrates for catalytic converters under heat cycles, thermal stresses and strains were simulated by FEM elastic-plastic analysis. Flat and corrugated sheets constituting honeycomb structures were directly modeled by thick-shell elements without replacing the structures with equivalent solid elements. It was reported that an asymmetric joint structure with “Strengthened Outer Layer” could provide metal substrates with high mechanical durability against heat cycles and the results of analysis in this study could show their high durability. It is important for improvement of mechanical durability to control the location of initial cracks generation and the direction of their propagation.

Effect of Strengthening Mechanism on Fatigue Properties of Hot-Rolled Sheet Steels

The influence of tensile strength on fatigue strength and the effect of strengthening mechanism on fatigue notch factor were investigated into conventional mild steels, HSLA steels, DP steels and TRIP steels. The grade of studied steels was altered from 440MPa to 780MPa. Not only smooth fatigue specimens with side surface ground and smooth fatigue specimens with laser-cut side surface but also fatigue specimens with a pierced hole were prepared for each of steel sheets. Fatigue tests were conducted in an axial load method. These experiments made it clear that the fatigue limits of smooth specimen increase along the tensile strength approximately independent of strengthening mechanism but those of notched specimen do not necessarily increase along the tensile strength. Namely, fatigue limits of DP steels and TRIP steels with notch increase in proportion to tensile strength although those of HSLA steels with notch do not increase.

Development of a Highly Efficient Manufacturing Method for a Plastic Intake Manifold

A plastic intake manifold has been developed for the new QR engine. This manifold has an intricate shape owing to its performance and layout requirements. The die slide injection (DSI) method was selected to manufacture this complicated shape using the world's first application of a common mold forming technique for a three-piece structure. This paper describes the manufacturing technology and the measures adopted to ensure the strength of welded parts, which is a key point of this method. The benefits obtained by applying this plastic intake manifold to the new engine are also described.

Application of Hydroforming Simulation on Development of Automobile Parts

Hydrofrorming is an efficient forming process to produce automotive parts for reducing weight of cars. In order to reduce the period of development of hydrofoming parts, numerical simulation using FEM is applied to evaluate formability. A pipe needs to be bent before hydroforming for forming complicated shape parts. A pipe bending process is also necessary to FEM simulation. In this paper, a highly effective method to create a bent pipe FEM model based on geometrical changing between a pipe before and after bending is proposed. The widely used draw bending process is supposed to be applied. The method can construct the model in a short time. Therefore total computation time can be reduced drastically. The effects of number of integration points and elements to the computed results and springback prediction after bending are also investigated. The proposed method are applied to a actual part, the computed results are in good agreement with the experimental results.

Development of High Impact Strength Case Hardening Steel

Improving the impact strength of the differential gears is one way to reduce the size and weight of the final drive unit. Previously, we developed high-strength steel for gear use by adding molybdenum and reducing impurities such as phosphorus and sulfur. However, additional improvement of impact strength is required these days due to higher engine torque and demands for further weight reductions. Toward that end, we focused on boron, which has been used as an element for improving hardenability, and analyzed what effect its addition would have on impact strength. Useful knowledge was obtained for improving impact strength through enhancement of grain boundary toughness. Various steels were then produced experimentally and used in gear strength tests. The results made it possible to improve impact strength while reducing the content of other alloys, resulting in the development of a chromium-molybdenum-boron case hardening steel with superior cold forgeabilty.

Development of High Strength Transmission Gears

High strength transmission gears have been developed for use in the final gear set of front-wheel-drive vehicles. The steel used as the gear material has a higher molybdenum content, allowing more austenite to be retained following carburizing than is possible with chromium steel. As a result, the steel can be subjected to higher intensity shot peening by using harder peening particles which are projected by an air-nozzle peening system. With this procedure, the fatigue strength of the gears can be increased 1.6 times over that of conventional gears.

Properties of a Newly Developed Organic Composite Coated Steel Sheet for Automotive Use

The newly developed sheet steel lightly coated with an organic composite is as follows. Zn-Ni alloy plated sheet steel with a coating weight of 30 g/m2 and average Ni concentration of 11.5 ∼12.0 % is chromated through electrolysis. The coating weight of chromate film is 50 ∼90 mg/m2 in Cr. Furthermore, emulsified olefin-acrylic acid copolymer resin mixed with colloidal silica of particle size 7 ∼8 nm applied to a thickness of 1.0 ∼1.8 μm. Olefin-acrylic acid copolymer resin and colloidal silica are mixed at the rate of 100 and 30 (parts by weight). It maintains excellent corrosion resistance even after forming, C-ED paint corrosion resistance and paint adhesion. Furthermore, it has excellent perforation resistance. The product has excellent weldability and is well suited to continuous forming, too.

An Investigation of Steering Column Collapse Behavior Using Finite Element Analysis

For the purpose of protecting the driver from injury in a crash, a safety standard has been established that specifies the allowable impact force when the driver hits the steering wheel as a result of an impact. In this work, an investigation was lade of steering column collapse behavior in which the steering column was constructed such that the crash energy was absorbed by the bending and tearing of a thin steel plate. As a result, a finite element analysis method has been developed for conducting an impact analysis using a ductile fracture model of the thin plate. This method makes it possible to predict the collapse behavior of the steering column and the deceleration that develops on the body block of the safety standard test model.

The resin-sandwiched vibration damping steel sheet (VDSS), developed as a highly functional material for reducing vehicle vibration and noise, has been used for oil pans1) and compartment partitions2). First applied for a structural dash panel of the new Mazda 929, a Zn-Ni electroplated VDSS which allows direct electric welding has contributed to greater weight reduction as well as improved quietness.

Study of Formable High Strength Steel Sheets for Automotive Panels

Weight reduction of automobiles is one of the most highlighted subjects in automobile industry from the energy saving and clean environment points of view. A typical approach for the purpose is to use high strength steel sheets as well as optimizing designs and using low density materials. It is not, however, easy to apply high strength steel sheets to automotive panels because of their strict requirement for the shape-fixability although a high dent resistance is also required. Besides the use of bake hardening steels, two different high strength steel sheets, which are a continuously annealed extra-low carbon titanium-added IF steel and a low carbon TRIP steel which contains about six volume% of austenite, were assessed for the application to automotive panels in combination with a tension-controled press-forming technique and showed as good shape-fixability as a conventional box-annealed aluminum-killed DDQ steel sheet when high blank-holding-forces were applied.

A Model Based Design Methodology for Variable Flux PMSMs to Obtain Desired Speed-Torque Characteristics

Variable flux permanent magnet synchronous machines (VFPMSMs) have been designed by using finite element analysis (FEA) to evaluate speed-torque capability considering requirement for magnetization state (MS) manipulation. However, due to its unique characteristic to change the MS, numerous combinations of design parameters need to be evaluated to achieve a final design. To accelerate the design process, this paper presents a method that consists of an equivalent magnetic circuit model and a process to obtain magnet width and thickness that satisfy target maximum torque and power factor (P.F.) capability. This model includes magnet operating point analysis under given magnet width and thickness condition to achieve target MS and avoid demagnetization at full load. This analysis provides desired stator magnetomotive force, magnet and stator induced flux linkage. Therefore, expected torque and P.F. capability is calculated.

Warm-Up Characteristics of Thin Wall Honeycomb Catalysts

HC emission standards will be tightened during the 1990's in the US. A key issue in reducing HC emission is improving the warm-up characteristics of catalysts during the cold start of engines. For this purpose, studies are under way on reduction of heat mass of ceramic substrates. Reduction of cell walls in substrates to thickness smaller than the current thickness of 12mil or 6mil has resulted in reduced heat mass, and also reduced flow restriction of substrates. The warm-up characteristics of low bulk density catalysts are better than those of high bulk density, i.e., the warm-up characteristics of thinner wall or lower cell density catalysts are better than those of thicker wall or higher cell density catalysts. A relationship between geometric surface area and warm-up characteristics is observed.
